Sorry about the late reply, did not get to look at the motorcycle for a while.

Had clearances of almost 0.20mm on in and 0.25mm out tappets (those are the two feeler gauges I have).

For front cylinder, I tried with lobe positions 180 degrees apart at TDC, Exhaust at 9 o' clock and in at 3 o' clock, but have been getting a different chatter when trying to start.

Manually turning the crankshaft stops at one point, starter trips beyond but cant manually turn a full circle now.

I initially thought that it broke a push rod as it sounded like some loose part hitting sides, but the pistons are moving.

I hate pulling everything apart now that I have one cylinder starting by itself, sparks were revving to 4700 rpm on full throttle, the chains are tight on the cam gears, but there is something loose somewhere :-(

Hopefully will get some time to take it somewhat apart on Saturday, till then spinning mental gears

Those clearances are either ultra bad or mis typed. Noise while rotating and getting stuck.. could it be your turning the crankshaft the wrong way, causing the starter to engage and chain to bind. Bad tensioner?

From what i can decipher, you adjusted clearances via shims and now the cylinder wont turn by hand? is it a mechanical resistance or pressure resistance? spark plugs removed when cranking by hand/ starter?
